I am working through a workunit Rosetta Mini 1.4 which has a file name that is 158 characters long.

It starts off "loopbuild_min" then ends "_74_1"

Is this a record? I have certainly never seen anything with a 158 character name before.

Sorry to see your loopbuild_minimalist_core_control etc. wu ended up with an error.
On the message board it is already reported that very long file names might be a reason for an error on Windows XP.

It did not fail to be crunched. I just thought that the name was excessively long and at least one word in it was not politically correct! If other BOINC projects can manage on shorter files name why cant Rosetta? Sending extra long file names just wastes bandwidth and as your link shows can cause Windows XP a problem.
